Are you sure?  Did you check the settings of "Enable PMTUDiscovery" in registry?  If it's old value is 0 then it turned off.  The easiest way to do this is to hit the custom button, hit apply and look at the "Old value" setting.

Check DisableTaskOffload the same way as above or use regedit.

Not sure why since there are almost no changes in this area between the 2 versions.  I really suspect that something has changed in the path between Pegasus Mail and the server.

My Setup is -  WinXP Pro SP2 + PMail 4.61 + Mercury 4.73

Sending mails with attachments (usually doc, zip, 7z files) fails with following trace:

Connection timeout (no response from host)

But though sending fails and mail remains in the queue, in fact many times (but not all) it has been sent properly as I can download it from receiving account.

Tried sending attachments with varying sizes - <1MB, <2MB, <3MB etc. but getting same result. The sending process (percentage display) stops/hangs anywhere in-between 50% and 100%, never reaching 100%.

I get 2 mails one from Mail Delivery System with subject "Mail Delivery Failure" in new mails folder and other an empty mail from Unknown with subject "None".

1.    Increase the timeout in MercuryE (MercuryC) to 300 seconds.

2.    If step one did not fix the problem then I suspect a problem with fragmented packets.  The POP3/SMTP transmissions may fail if the MTU packet size is so large that a packet is fragmented.  In many cases the receiving system router blocks the receiving servers "packets fragmented" response to the sending system using "MTU Discovery".  These oversize packets are not accepted and so are resent.  This results in a timeout, generally at the end of the message transmission but it can be anywhere in the process.  You need to reduce the MTU size. Windows defaults to a 1500 MTU and many routers and DSL connections need 1492.  You might simply want to turn off the MTU Discovery operation.

You might want to get a copy of SG TCP Optimizer that I find quite handy.  http://www.speedguide.net/downloads.php  This little utility will allow you to test your MTU for maximum size without fragmentation against specific servers.  If will also make it easy to adjust the MTU.  

And finally, does this computer, by chance, happen to have an NVidia NForce 4 chipset on the motherboard?  If so, many other have had this exact problem, and it turned out to be an optimization setting for the built in NIC which caused the problems with packet fragmentation. Disabling the advanced optimization capability called "checksum offload" made all the problems of sending SMTP mail disappear.

I am using WinPMail/Mercury on Sony VAIO VGN-B66SP laptop with following config:

NIC Intel(R)Pro/100VE
Chipset Intel i855GM/GME

I am not using Mercury for sending my regular mail, but using it as smtp
server (gmail account) for forwarding all my yahoo mails to my main email
account using "EasyEmailForwarding" and "FreePOPs". My regular mails do not
appear in Mercury queue as compared to my forwarded yahoo mails.

I tried increasing timeout in MercuryC to 300, but it had no effect.

TCP Optimizer displayed blank value for MTU.

I modified the MTU value to 1492 and tried sending the mail with attachment.
This time "SMTP: Sending Mail" percentage didn't move from 0% and sending
failed with following message:

I tried to disable MTU Discovery in TCP Optimzer, but after reboot it always
