Every time I  and retrieve new mail I have to expand the headers (from; subject; date etc). How do I go about permanently saving my settings so I get all the headers expanded every time I open?

Try grabbing the divider bar that is between the header and the reader sections and dragging it down.  The new position should stick.

OK- Tried that and it did not work. They all still bunch up to the left and I have to expand them manually. Thanks for the suggestion - anything else I can try?

Are you talking about the column widths in the new mail message folder?  If so, resizing the columns should be sticky but obviously it isn't.  Do all other folder windows open with the same column widths?  If so, there might be a default window layout that needs to be changed.  To do this, resize the columns then set the window layout as default.  That setting is located in Folder > Default size and layout.  Note, the Folder menu is dynamic based on the type of window that is active at the time.
